How to Cut Foam for a Gun Case

A well-cut gun case insert holds each firearm so it cannot shift, protects optics and keeps magazines organised. Here is how to plan and cut one yourself – and when custom CNC-cut gun case foam is the better call.

Before you start

Safety first: unload every firearm, remove magazines and confirm the chamber is empty before you trace or test fit anything.

Step by step

  1. Plan the layout

Point every muzzle the same way, keep at least 1" of foam between items and around the walls, and put the heaviest firearm near the handle side.

  2. Allow for optics and controls

Leave clearance for scopes, red dots, lights and bolt handles – these are what usually stop a lid from closing.

  3. Trace with the firearm flat

Lay each firearm flat and trace around it with a white pencil, keeping the pencil vertical. Mark finger-pull notches at the grip and forend.

  4. Cut the outline in shallow passes

Use a hot knife or a long sharp blade held vertically. Cut magazine pockets as separate slots so magazines stand upright or lie flat and do not touch.

  5. Set the depth

Remove the waste so each firearm sits just below the foam surface. A solid base layer underneath keeps the floor flat.

  6. Test and adjust

Close the case and shake it. Nothing should move. Trim any pocket that pinches an optic or control.

Pistol cases vs rifle cases

Pistol cases are about spacing – several handguns, magazines and an optic in a small footprint. Rifle cases are about length and optics – the rifle must not slide toward the muzzle end, so the pocket has to follow the stock and forend closely. For long guns see how to lay out foam in a rifle case.

How to Cut Foam for a Gun Case FAQ

What foam is best for a gun case?

Closed-cell cross-linked polyethylene foam is firm, resists moisture and does not crumble, which makes it a good choice for gun case inserts.

How do I cut magazine slots in gun case foam?

Cut each magazine as its own slot with vertical walls, leaving foam between magazines so they do not touch. A hot knife gives the cleanest slots.

Can you cut custom gun case foam for my specific firearms?

Yes. Place your firearms from the gear library in the online foam designer, or send us the case and the exact firearm, optic and accessory models, and we CNC-cut the insert.
